Porta Band Saw: Capacity, Blade Choice, and Setup

You are an ironworker and you need to cut rebar, pipe, and unistrut on a jobsite. You do not have power for a chop saw and an abrasive saw produces too many sparks. A porta band saw is the right tool, but you are not sure which one to buy or how to set it up for the best results.

A porta band saw, short for portable band saw, is a handheld band saw designed for cutting metal stock in the field. It is the standard tool for electricians, plumbers, pipefitters, and ironworkers who need to cut pipe, conduit, unistrut, angle iron, and bar stock where the work is, not where the saw is.

What a Porta Band Saw Does Well

Cutting pipe and tubing. The saw’s C-frame design wraps around pipe and cuts it cleanly in seconds. No sparks, minimal burr, and the cut is square if you hold the saw properly.

Cutting unistrut and angle iron. The saw handles standard unistrut (1-5/8 inch) and angle iron up to the saw’s cut capacity. The cut is faster and cleaner than a reciprocating saw.

Cutting bar stock. Round bar, square bar, and flat bar up to the saw’s cut capacity. A porta band saw produces a cleaner cut than an abrasive saw and does not heat the material.

Working in tight spaces. The saw is designed to be used one-handed or two-handed in confined spaces. You can cut pipe in a ceiling cavity or conduit in a wall cavity where a chop saw will not fit.

What a Porta Band Saw Does Poorly

Precision cuts. The saw is handheld. Cut accuracy depends on the operator. If you need cuts within 1/32 inch tolerance, use a horizontal saw with a vise.

Curves. The blade is 1/2 inch wide and fixed in the saw. You cannot cut curves or contours.

Thick material. The cut capacity is limited. Most porta band saws max out at 4-3/4 to 5 inches. For thicker material, you need a stationary saw.

Production cutting. Cutting many identical pieces is tiring with a handheld saw. A horizontal saw with automatic feeding is better for production.

Cut Capacity by Model

Compact saws (1-5/8 to 3-1/4 inch capacity):

  • Milwaukee M12 FUEL Compact (2529-20): 1-5/8 inches, 30-9/16 inch blade
  • Milwaukee M18 FUEL Compact (2829-20): 3-1/4 inches, 35-3/8 inch blade
  • DEWALT 20V ATOMIC Compact (DCS377B): 1-3/4 inches, 32-7/8 inch blade
  • DEWALT 20V XR Mid-Size (DCS378B): 3-3/8 inches, 35-3/8 inch blade

Deep cut saws (4-3/4 to 5 inch capacity):

  • Milwaukee M18 FUEL Deep Cut (2729-20, 2929-20): 5 by 5 inches, 44-7/8 inch blade
  • Milwaukee corded deep cut (6232-20, 6232-21): 4-3/4 by 4-3/4 inches, 44-7/8 inch blade
  • DEWALT 20V XR Deep Cut (DCS374B, DCS376B): 5 by 4-3/4 inches, 44-7/8 inch blade
  • Makita 18V LXT (XBP02TX): 4-3/4 by 4-3/4 inches, 44-7/8 inch blade

Blade Selection

All porta band saws use 1/2 inch wide blades in 0.020 inch thickness. The blade length varies by saw model. The TPI is your main choice.

10 TPI: General purpose for deep cut saws. Handles unistrut, conduit, angle iron, and pipe up to 2 inches.

14 TPI: Medium wall pipe, thin bar stock, and aluminum. Cleaner finish on thinner material.

18 TPI: Thin wall tubing, sheet metal, and small round stock. Fine teeth prevent grabbing.

24 TPI: Very thin sheet metal and small diameter rod. Will burn on thick stock.

8/10 TPI (variable pitch): Thick solid bar (2+ inches). Most aggressive cutting.

For compact saws, 18 TPI is the standard. The compact saws do not have enough torque for coarse blades.

Setup and Technique

Tension the blade. Before cutting, check blade tension. The blade should be snug with no slack. Pluck it like a guitar string. It should produce a clear ping, not a thud. Re-tension after the first few cuts as the blade seats.

Position the saw on the work. Rest the shoe flat against the workpiece. The shoe is the flat plate that guides the cut. If the shoe is not flat, the cut will be angled.

Let the blade do the work. Do not force the saw into the material. Apply light pressure and let the teeth bite. Forcing the cut causes the blade to wander, overheat, and break.

Support the workpiece. If the material is not supported on both sides of the cut, it will sag and pinch the blade. Use a saw horse, pipe vise, or stand to support the material.

Use the right TPI. A 24 TPI blade on 2-inch bar will burn in three cuts. A 10 TPI blade on thin sheet will grab and tear. Match the tooth count to the stock thickness.

Porta Band Saw Stands

A porta band saw stand converts the handheld saw into a bench-mounted saw. You mount the saw in the stand and feed material into the blade, similar to a horizontal saw. This is useful for cutting multiple pieces to consistent lengths.

SWAG stands: The most popular aftermarket stand. Fits Milwaukee and DEWALT deep cut saws. Converts the saw to a vertical or horizontal cutting position. Cost is 100 to 200 dollars.

Milwaukee stand: Milwaukee makes a stand for the M18 deep cut. It is more expensive than SWAG but is designed specifically for the Milwaukee saw.

DIY stands: Many users build their own stands from angle iron and plywood. The saw is clamped or bolted to the stand. This works but is less convenient than a commercial stand.

Corded vs Cordless

Cordless (M18, 20V): Portable, no cord, can use anywhere. Limited by battery life. More expensive if you do not already own batteries. Better for field work.

Corded (6232-20, 6232-21): Unlimited run time, no batteries to charge. Better for shop use where an outlet is available. Slightly more power. Heavier.

If you already own a battery platform (M18 or 20V), buy the cordless version that matches your batteries. If you do not own any cordless tools, the corded version is more economical.

FAQ

What is a porta band saw?

A porta band saw is a handheld portable band saw designed for cutting metal stock in the field. It cuts pipe, conduit, unistrut, angle iron, and bar stock without sparks.

What size blade does a porta band saw use?

It depends on the saw model. Deep cut saws use 44-7/8 inch blades. Compact saws use 30-9/16, 32-7/8, or 35-3/8 inch blades. All are 1/2 inch wide and 0.020 inch thick.

Can a porta band saw cut wood?

Technically yes, but it is designed for metal. The blade speed is too slow for efficient wood cutting, and the blade guides are set up for metal cutting blades.

How do I keep the cut square?

Rest the shoe flat against the workpiece and apply light, even pressure. Do not tilt the saw. If the saw has an adjustable shoe, make sure it is perpendicular to the blade.

What is the best porta band saw for pipefitters?

The Milwaukee M18 FUEL Deep Cut (2729-20 or 2929-20) is the most popular choice. It cuts up to 5-inch material, runs on M18 batteries, and the 44-7/8 inch blade is the most widely available.

How long do porta band saw blades last?

In mild steel with correct TPI and feed pressure, a bi-metal blade should last 50 to 100 cuts. Thick solid bar wears blades faster than thin-wall tubing.
